Worked for 8 hours on Saturday morning with my pops. He already had the motor disconnected from the top, radiator out, and all that stuff. We had a few major hangups, one being the passenger side exhaust manifold flange. Believe it or not, a $4 ratchet from Big Lots held up to a whole lot of abuse. Using a foot long cheater pipe over the handle, it busted loose one of the flange nuts and then broke two NAPA brand 3/8" drive Universal joints without breaking a sweat. Haha Big Lots tools FTW?
Anyway... here's the pictures:
That motor is shoehorned in there so damn tight. Taking it out with the trans took about 45 minutes from first jack to clearing the driveline tunnel.

I was shocked when I saw this... exhaust manifolds!? WTF was ford thinking? Even my fox had somewhat tuned length headers... haha
Anyway, I'll be pricing out some shorties or even LT's, might as well while I have the motor out.

Sunday we broke the trans loose and pulled the clutch and flywheel, then got the engine bolted up to an engine stand. We'll be starting the tear down here soon enough.

Rebuild. College takes most of my money.
Send the heads out to a shop and have them checked out for flatness among other things. Make sure there's no cracks in the block. The car needs new head gaskets (hopefully that's the problem), but while we're in there we'll be replacing the following:
-Bearings
-Rings
-Oil Pump
-Freeze Plugs
-Cylinder Honing
-Clutch
-Maybe a new water pump
-Timing Chains
-Balancer
-Heater Hoses
-Starter
-Motor mounts (mine were flopping around, they're bad)
Pretty much wanna take care of everything that's gonna be a PITA with the motor in the car. Stuff like trans rebuild, trans mount, coil packs, top end stuff, etc. can wait until later.

Usually when we yank motors we pull the trans first but then again it is easy to do that when you have the car 6 feet in the air.

until it's torn down I don't know the extent of the damage. All i do know is i had oil in the coolant, a bit of coolant in the oil, and a significant amount of coolant in the cylinders.

Thanks Mark. I actually called you that morning to ask about hoist mounting points, but we kinda figured out our own little way. ;)
i've pulled one too many transmissions on my back underneath the car. no longer i say. in retrospect removing the shifter would've eased the process up a lot, but we got it done anyway. at one point i accidentally locked the doors with the only existing key in the ignition, so as soon as the shifter was clear of the hole I cut the boot and reached up through to get the keys :laugh:

Thank you sir. Didn't really see that as a viable option, and it would've involved disconnecting everything we did for this, along with the front suspension. This was a tough job but the easiest part was guiding the engine out of the bay.

Especially when clutch time comes, get ready to pay....a lot. or work....a lot (if u do it urself). If a whippled termi is fine with the stock manifolds (just about the same as ours) then our lil n/a POS's dont need shit either

Long tubes on the SN95 are a great and horrible idea. Make sure you stay away from the ones with individual primaries... Just remembering back to that nightmare is a nightmare.

Thanks Nick. It's good from far, far from good. Paint needs a lot of work, front end has been in a collision and the subframe stands testimony to that. I still have that little spill on the back end to take care of, but at least after this is done it should run like factory, if not better.

I love this car and am ashamed of letting it overheat, but it was on borrowed time anyway the way I drive it :look: This will be a nice clean start for the powerplant, should throw a new trans in there close to the end of the year. Once I get some free time from school we should do a cruise together, I'm sure you'd like to see how the car turns out.

HAHA it would behoove you to do so. Not that it made it that complicated, just had to angle the motor that much more to clear the shifter hole and driveline tunnel. it scratched the firewall a bit, but nothing a rattlecan and some sanding won't fix. I need to touch up the engine bay anyway, There some surface rust in the battery area from a little crunch.

Thanks Blanco, I'll take that into consideration. I'll be getting a new clutch while this is out anyway, but if the stock manifolds are good then LT's will only be more money spent.

What's the head cooling mod? I'll be putting an aftermarket radiator in there, mine is basically trash and filthy. Will be doing the main seals along with the entire bottom end (rings, bearings, oil pump). Can't wait to tear into the motor.

Thanks for the advice, that looks to be a good mod and I'll definitely weigh the costs. If i do choose to pass it up this time, it can be installed when I pull the trans for a fresh one.

Some more progress on the motor....
Clutch off, will be getting Ken's Terminator kit with a flywheel included.

Torn down. Head gasket is intact but heavy stains between the cylinders, especially on the driver's side. No sign of cracking on the heads or block just yet, but will still be sending the heads out to a shop to be checked out. Block will be checked with a straight edge and feeler guage for straightness. Cylinders are in great shape, aside from some rust stains (no corrosion or pitting), you can still see the hone marks on the walls.

These motors usually benefit from the deletes. Thats prolly why the newer 4V motors dont have them. They slow your car down, :whisper: hence why the 3V's have them. :look:

While that may be true, there's a reason this car is bone stock. It needs to get me to and from work and school for the next 2-3 years until I can make enough to get a nice daily driver.
newer 4v's are tuned differently to compensate for the lack of IMRC's, so I think simply deleting them will adversely effect my low end performance. Tuning isn't something I'd like to dive into just yet.
Keeping the mods to a minimum not only increases the reliability, but also keeps costs down for me. I'll turn this car into something wicked when I can.

Now that I look at it, the pic Derek posted doesn't use the freeze plugs which are blocked by the IMRC plate cable assemblies. I'll look around and get that kit (or something like it) so I can have the head cooling mod but not mess with the IMRC's

:werd: on the "Keep it reliable" piece. Im sure your motor will get you where you need to go as long as you do your part in maintance.
If I had the space, I too would be ripping apart motors and modding like crazy, but I dont see my car spending time constantly in and out of shops. Also money plays a big part too.
Glad to see your tackling this job. You seem to be going about it the "right" way, taking the neccessary/precautionary steps to complete the job. GL and hope to see some vids when its done. A fresh rebuild will feel 10x better. :cheers: :quagmire:

First of all, many thanks to Adam at ST Motorsports, Brian (mizry) at Fairview Ford, Ken (006) for hooking me up with the clutch kit, Napa Autoparts and Star Automotive for the great prices, Brothers Performance Warehouse for the not-so-great prices, and most of all our own Mark at Sinergy Motorsports.
This weekend began very slow. All day Friday was spent hunting down parts, picking up those parts, torquing and retorquing, cleaning, organizing, etc.
We had the block torn down to the main caps by about 11a, continued to remove the crank and clean the block, hone the cylinders, clean pistons, rods, crankshaft, etc.
By the way, for 160k miles, the bearings in this motor were in excellent shape. Hardly any signs of wear, and the same can be said for the cyl. walls.

My first hone job, using bottle brush hone and some light sandpaper work to remove the stains.

After it was all apart, we were ready to lay the crankshaft, at which point we found that the main cap bolts are torque-to-yield, i.e. one time use. Being as this is my first engine rebuild and my dad's first aluminum build (i believe), neither of us could have forseen this and as a result we did not have the parts.
Thus began the phone calls. Napa had the entire set (10 outer bolts, 6 inner bolts, 4 inner studs) for about $66, but would take a week to get them in. Being as this is/was a time-sensitive operation, this was not viable.
Ford's price was about $80 for the entire set. Ford of Upland had some of the parts, Elsinore Ford had the rest, but those were both a 45 minute drive one way (in opposite directions, mind you), and Friday was a short day anyway.
Brother's Performance had a set of ARP studs for the car, was a 15 minute drive from Norco, and had them in stock ready to pick up. Their cost- $185 + tax. :brick: We (read: I) had no other choice but to bite the bullet and get them. After picking up a few desired parts from Sinergy, and the overdue tour of the location coupled with a short catch-up over some Burger King, I got the studs from Brother's and went home to bolt up the damn thing.
With only about an hour left to work on Friday, all we had time for was the torque down the main caps (which was a task in and of itself; following Ford's torque sequence the crankshaft would bind up in the journals. So instead of outer bolts first, then inner, we decided to do what works, and go from inside out.)
On Saturday our mission was clear: finish this damn thing. :laugh:
Got the piston rings in, cleaned up the rods/journals/lubed them up, etc., then began to lay the pistons. Then decided to go get a ring compressor for 10 bucks from pepboys. Helped it go a little smoother ;)

I kinda spaced on taking pictures of the rest, mainly because I was having too much fun. The chains went on rather smoothly, although it took us a bit of time to realize how to get the timing right. Mark helped out a bunch in this area as well. Rest of day saturday was spent doing the timing cover, oil pan, and most of the accessories. We were working well into the darkness and were limited only by the fact that we hadn't ordered enough gasket sets (4 in total to build this motor)
So intake, valve covers, and all dependents were left for Sunday. We picked up the two gasket sets that morning and continued to work through it all until we ran out of parts to put on.

of course we wrapped it in skin and covered it with a tarp and tape.
Full list of what was done:
-gaskets everywhere except between the lower intake manifolds, throttle body and plenum.
-Seals, front and rear main
-Rings, Bearings
-Main cap bolts, Head bolts
-Honed cylinders, block cleaned inside and out
-Heads cleaned up, checked for straightness and compression tested
-ES poly motor mounts
I know I'm forgetting a few things.
What still needs to be done:
-Idler pulley (tensioner was squeaking before pull so we swapped it with the idler which is easier to access
-Rubber grommet for passenger side valve cover vent
-Rear heater hoses
-bolt up the 01 flywheel and termi clutch
-clean up and attach the trans
-new radiator
-new front tires
And toss the bitch back in the car :gears: :shake:

So we spent a good while yesterday hunting down an engine hoist and getting the motor onto it (wanted to lift it the same way we pulled it out so things would go smoother).

We put the flywheel on pretty easily, but ran into trouble with the pressure plate bolts. It's an 01 flywheel and an 03 clutch, so the stock bolts wouldn't fit. We ended up using some generic 8.8 bolts from Parts Source with a head too big, so a modified socket to tighten the bolts was necessary.

Shoehorning it into the car took a bit of time but we eventually got it all in.

Spent the rest of the day securing the motor and plugging in everything, connecting fasteners, harnesses, tubes, hoses, fittings, etc. It went really smoothly, surprisingly.
Didn't get a picture of it all done but it was too dark to see much anyway, we were working under a floodlamp with flashlights.
Anyway, all that's left to be done is
-put up the exhaust midpipe
-driveshaft
-put the shifter in
-new radiator (82 bucks)
-put the fan in and all the shrouding/cover panels that go over the front of the car
-thermostat housing and hoses
-fill everything full of fluids
-put the battery back in and turn the key.
this should all be happening on thursday when i go up there for thanksgiving.
for this car to be roadworthy again she still needs a set of new front tires, registration, insurance, and that should be it.
so close i can taste the horsepower :drool:

no pics this time, but yesterday I wrapped up everything needed. got everything buckled together, added all necessary fluids and discovered the radiator is leaking- bad. also a small drip coming from behind the water pump pulley.
with about 1.75 gallons of coolant still left in there, we decided to fire it up. first ten seconds or so were loud as shit, as predicted, then most of the noises went away. it idled perfectly, no noises from the block. There was only a slight ticking from the top end, but that was there before this whole mess. Also a bit of pulley noise coming from the water pump or alternator. It was on a whole 30 seconds or so before I got antsy and shut her down. Still gotta get it to hold water before a test drive.
As far as I'm concerned- this project was a complete success. As it sits now, it's just a cobra with a leaky radiator and a leaky water pump, and no longer a warped head.
Oh and one more thing- thanks largely in part to my dad's experience with all this shit, not one single bolt went missing or was left out, everything went back in the car exactly as it came out, less the damage.

Fuck all that aftermarket shit. Give me a nice OEM piece that fits perfect and does its job w/o leaks... :nod:

Gee´s you could have clean the transmission before you put it in... when ever i do a motor change or trans work, i like to have it nice and clean... Some paint would ahve been nice also lol....

you're absolutely right frankie, but to be honest i didn't even notice it being that dirty when we were bolting it up and putting it in, but for some reason looks filthy in the pictures. :scratch:
either way, the trans has 160k on it so it'll be replaced within the next year or so anyway. I needed all the time I could get getting this motor working and in, so painting was out and cleaning was kept to parts that couldn't easily be taken off and cleaned later. the motor is 100 times cleaner than when it was pulled out.
